Background
We have a die-cast aluminium housing for an automotive auxiliary pump that failed vibration durability at 62% of the required cycle count. The tool is already cut and a full redesign would cost us the programme timeline.
Problem statement
We need to know why it failed and whether a change achievable within the existing tool can pass durability — or whether a new tool is unavoidable.
Scope of work
Review the existing design, test report and failure photographs
Build a validated FEA model and correlate against the observed failure location
Run vibration fatigue analysis against the required durability spectrum
Identify the root cause with evidence
Propose design changes ranked by tooling impact — insert change, local change, new tool
Assess each proposal by analysis and report the predicted life
Present findings in a one-hour review with our engineering team
Requirements
Vibration fatigue analysis experience on cast components
Ability to correlate FEA against physical test evidence
Practical knowledge of die-casting tooling constraints
Available for a review presentation within the project window
Constraints
Existing tool must be reused if at all technically possible
Envelope and mounting interface are fixed by the vehicle package
Material change limited to alloys the current foundry can pour
